DC Motors with Encoders: A Key Step to High-Precision Control

What is an Encoder? Why is it so important for DC motors

In traditional DC motor control, the motor rotates when the power is on and stops when the power is off. Although the operation is simple, it lacks the ability to perceive the motion state in real time. This means that the control system cannot determine how many turns the motor has made, whether the speed is stable, and whether the position has reached the target point. This "open-loop control" mode is often inadequate in situations where precision and reliability are required.

The introduction of the encoder completely changed all this.

What is an encoder?

The encoder is a sensor device used to detect the rotation state of the motor shaft. It can convert information such as the angle, speed, and direction of rotation into electrical signals and feed them back to the control system. It is like the "eyes" of the motor - allowing the controller to sense the movement of the motor in real time.

Encoders can be divided into many types, the common ones include:

Incremental encoder: records the change in angle per unit, suitable for speed monitoring and direction identification;

Absolute encoder: can output a unique position value, suitable for systems that require high-precision positioning;

· Magnetic encoder and photoelectric encoder: There are slight differences in structure and anti-interference ability, and you can choose according to the application environment.

Why do DC motors need encoders?

In a DC motor system with an encoder, the controller can not only "command the motor to rotate", but also " know how the motor rotates ", thereby building a closed-loop feedback system. This closed-loop control has the following advantages:

High positioning accuracy: can accurately control the motor rotation angle, suitable for high-precision positioning requirements;

Stable speed control: adjust the current in real time according to feedback to maintain constant speed operation;

Faster and more reliable response: Immediate correction after error detection improves system robustness;

Equipped with safety protection mechanism: abnormal operation (such as freezing, stalling) can be identified immediately to avoid damage.

Therefore, in modern automation and intelligent equipment, DC motors without encoders can no longer meet the needs of precision control. Only motors equipped with encoders have the ability to "perceive, analyze, and correct deviations", truly realizing the era of intelligent control.

Working principle of DC motor with encoder

In order to better understand the true value of DC motors with encoders, we need to start with its working mechanism. Compared with the "single execution instruction" method of ordinary DC motors, DC motors with encoders form a "feedback closed-loop system" to achieve full process control from "issuing instructions" to "perceiving results".

Open loop control vs. closed loop control: What is the fundamental difference?

In a control system, after the controller sends a command to the motor, it no longer monitors the actual operating status of the motor. For example, if you order a person to walk 10 meters forward, you will not care whether he walks fast or slow, or even whether he walks at all. This method is simple, but not reliable enough.

In a closed-loop control system, after issuing an action command, the controller will read the motion data fed back by the encoder in real time and make adjustments based on the actual deviation. Just like the previous example, you command a person to walk forward 10 meters, but this time you will constantly observe and control his speed and state.

How does an encoder work?

The encoder is usually installed on the output shaft of the motor. As the motor shaft rotates, the encoder rotates synchronously and converts each angle change into a digital signal and outputs it to the controller in real time. These signals can be:

Each time a small angle is rotated, a pulse is sent (incremental)

Each position corresponds to a unique coded value (absolute)

Simultaneously output direction, speed and position information

The controller uses this data to determine:

What position is the motor currently in?

Does the rotation speed meet the target value?

Is there any deviation or abnormality in the motor?

The end result is that the system can achieve precise position control and speed control, and even supports advanced servo control modes (such as PID regulation).

Control system combination: closed-loop coordination of motor + driver + controller

A DC motor with an encoder is not an "independently operated" component. It is usually used as a core actuator in the entire motion control system, working together with the motor driver and controller to form a complete closed-loop control architecture.

1. Basic structure of the system

A typical closed-loop control system consists of the following three key parts:

DC Motor

Provides mechanical driving force, converting electrical energy into rotational motion.

Encoder

Installed on the motor shaft, it provides real-time feedback of speed and position and status information to the controller.

DC Motor Driver

Responsible for adjusting the voltage and current according to the commands issued by the controller to realize the start, stop, steering, acceleration and deceleration and other action control of the motor.

Controller

Such as MCU, PLC, DSP or embedded control board, which is responsible for issuing control instructions and reading encoder data for logical judgment and feedback control.

2. Brief description of the control process (taking position control as an example):

The controller sets the target position (e.g., rotate 180°);

The driver receives the command and controls the motor to start rotating;

The encoder provides real-time feedback of the actual rotation angle of the motor;

The controller continuously reads the encoder data and compares it with the target position;

If there is a deviation, the controller immediately adjusts the voltage/current output of the motor until the error approaches zero;

After reaching the target position, the controller outputs a stop command and the motor stops precisely.

This process can be cycled multiple times in a very short time to achieve high-frequency, low-error dynamic control.

3. Common control modes

Speed Control Mode

The goal is to maintain a certain speed, which is suitable for scenarios such as conveying systems and fan control.

Position Control Mode

Control the motor to rotate to a specified angle, used in automatic doors, camera platforms, robotic arms and other fields.

Torque Control

Precisely control the output torque, suitable for high-end industrial scenarios such as tension control and pressure regulation.

In short, the encoder not only gives the DC motor the "perception ability", but also enables the entire control system to self-regulate, operate stably, and respond accurately. Especially in situations where dynamic performance and positioning accuracy are pursued, this closed-loop collaborative control method has become standard.

Application scenarios of DC motors with encoders

With the widespread application of automation and intelligent control, more and more industries have put forward higher requirements on the accuracy, response speed and stability of motors. DC motors with encoders have been shining in many high-end fields with their closed-loop control, high positioning accuracy and excellent dynamic response.

The following are some typical application scenarios:

1. Automated Guided Vehicles (AGV)

DC motors with encoders provide power support for AGVs, which can complete tasks such as material handling, transportation, assembly, delivery and storage. By precisely controlling the movement of the motor, AGVs can efficiently perform various complex actions, such as stacking pallets, completing assembly or pulling heavy objects, ensuring that the position and speed during the work process are always accurate.

Why do we need an encoder?

Because AGV tasks require a high degree of positioning accuracy, encoders can ensure its accurate navigation and dynamic response in complex environments.

2. CNC machine tools

In CNC machine tools, encoders are used to precisely control the movement of motors, and are mainly used for the control of X and Y axis coordinates and tool change and tool setting operations of the combined tool holder. Accurate position feedback ensures that the machine tool can complete high-precision processing tasks.

Why do we need an encoder?

Because CNC machine tools involve high-precision workpiece processing, any tiny error may affect the quality of the finished product. Encoders provide the necessary accuracy and real-time feedback.

3. Construction machinery

In the field of engineering machinery, encoders are widely used in power steering systems and vehicle speed monitoring. For example, in the power steering systems of heavy machinery and hybrid vehicles, encoders can monitor and adjust the steering angle and speed in real time to ensure smooth and accurate operation.

Why do we need an encoder?

Construction machinery often operates in complex working environments. Accurate steering control and speed regulation directly affect work efficiency and safety.

4. Industrial automation control production line

In industrial automation production lines, motors with encoders are used to provide accurate speed and direction feedback to ensure the normal operation and synchronization of production line equipment. By precisely controlling the movement of the motor, deviations of equipment in the production line are avoided, thereby improving production efficiency and product quality.

Why do we need an encoder?

Every action on the production line requires precise coordination. The encoder ensures seamless connection of each link through high-frequency feedback, thereby improving overall efficiency.

5. Wind power

In wind power generation systems, encoders are used in the generator's pitch and yaw systems to monitor wind speed, blade angle and yaw angle in real time to ensure that the generator always remains in the optimal working state and maximizes power output.

Why do we need an encoder?

The output efficiency of a wind turbine is directly affected by wind speed and blade angle, and encoders help precisely control these key parameters to achieve efficient power generation.

6. Oil and Gas Industry

In the oil and gas industry, encoders are used to monitor the speed of rig motors, drilling platforms, and sludge pumps. They are also widely used in fuel dispensers to accurately measure flow and meter refueling.

Why do we need an encoder?

The equipment operating environment in the oil and gas industry is extremely complex. Encoders can ensure the stable operation and accurate measurement of various types of mechanical equipment, avoiding production safety problems caused by errors.

7. Medical instruments and testing equipment

Medical instruments such as automatic injection devices, image scanners, and other precision medical equipment require motor systems to have ultra-high control accuracy. Encoders can provide precise position feedback to ensure that the equipment can run according to the predetermined path and speed, ensuring the accuracy of medical operations.

Why do we need an encoder?

In medical scenarios, any error may lead to serious consequences. Encoders help achieve high-precision control to ensure safe and accurate operations.

8. Robotic system

Robots, especially industrial robots and service robots, require motors with extremely high precision and response speed. Encoders provide real-time position and speed feedback to ensure that robots can complete complex tasks such as precise handling, assembly, and autonomous navigation.

Why do we need an encoder?

The robot system needs to constantly adjust its posture and position, and the encoder provides the necessary feedback so that the robot can accurately execute instructions and adapt to dynamic environments.

The above are just a small part of the timing applications. As long as there is a high standard for "motion control", it is almost inseparable from the encoder DC motor. The encoder gives the motor stronger "intelligent perception" and "self-adjustment" capabilities, allowing the equipment to run more efficiently.
